Loud popping

We had a bunch of thread caught in our rotary hook. So bad, we needed to use pliers to get it to spin enough to get the thread out (we took it off of the machine). Once we got everything back together, we tried to sew a simple design that has worked in the past and about 60 stitches in the machine started to "pop" from the back. We have tried everything to get this fixed. Rotary hook adjustment, rotary timing, all of the steppers. When we run the spin hook function, it seems to work fine.
