Lettering not plush

What am I doing wrong? 1 1/2" lettering, Military Block New font on structured caps. Satin, 3.6 density. Zig zag underlay, width 70%, density 25 pt. Pull comp 110%, pull offset 5 pt, min col width 5 pt. Which setting should I change? I stitched it twice to fill in as best I could but know I'm doing something wrong...

Well... For starters, that's split satin, where the width exceeds whatever maximum width you have it set at. You'll need to adjust to do true satin. You also may use multiple underlay or look into puffy foam.

I'd also run your test sewouts on backing rather than killing hats

Lol I run on backing first but I've found the caps run different from the sample flat run. Any test fabric suggestions that mimic structured caps?

Well... For starters, that's split satin, where the width exceeds whatever maximum width you have it set at. You'll need to adjust to do true satin. You also may use multiple underlay or look into puffy foam.

Really new at this. What setting would I adjust or do I make the lettering narrower?
