A good "rule of thumb" for a design on a cap is the size of a business card.

Although width is less of an issue. Just did a design today 4" wide - no worries. Could have easily gone 4.5 or more.
Height for me being 2" because I like to have even room below the design and above before the crest in order for it visually to appear right.John Yaglenski
