Any tips on 3D foam actifeed settings when sewing on baseball caps? I'm still seeing foam through the stitches after applying heat. I'm using a purchased font set. Is this likely an actifeed issue or a density issue?

Are you trying to use "auto acti-feed" or standard acti-feed?
When using the Standard, the material thickness will vary depending on ....the foam you are using, how thick is the foam, doubling up the foam, how wide the stitching is, etc....usually when using a single layer of foam, a number from 17 to 24 will get you in the ballpark.
The issue you described appears to be more density related. When I took my original training many years ago, puff density was , as a rule of thumb set at least a full point below what a standard colum would be set at. As an example, if you had a .250 colum set at 4 density, you would take it down to at least 3 and probably down to 2.5 to 2.0 until you get the coverage you want.
Going back to the acti-feed setting, if the setting gets too high, this will also affect how tight the stitching will pull down on the foam and possibly allow too much foam to peak through.....so it is a combination of both and that means experimentation and tweaking which is also why higher fees should always be imposed because of the extra time and material and skill that is always used/needed with this type of custom embroidery.
