What are the best settings to use regarding stitch type, underlay...... Normally we use a script type font with 3" caps and the finished product just doesn't look full enough.

Sewing names on wool letter jackets

I do a lot of letterman's jackets (300+ a year); for a single color script (e.g. Brush) I set a density of 3. I only make my lettering 2.25" so as not to have to reduce the width much if at all and have a large area for the center design. I sub for NorcalJackets.com if you want to see the setup. Also, depending on the script I increase the pull compensation quite a bit (Brush 140, Melanie 160). I don't use any underlay unless I'm stitching on hoods with the fluff.
