If you have to have a heavy fill on a beanie, best way to do it is to make a patch and then just sew that one with an outline zigzag. Otherwise you are going to create a badly fitting 'flat spot' on the beanie and people won't like the way it feels.
I tell my customers that their logo doesn't always 'translate' from a shirt or cap to a beanie-sometimes the heavy fills or full background has to go. Can't embroider the same design on everything, everytime.
