This is my first attempt at sewing an arched phrase on the back of a cap. Can anyone tell me what arc settings you typically use in DS so the wording is approximately the same arc as the hole?

Trial and error on this one. What kind of hoop are you using? Are you hooping the hat back as straight as possible or preserving the "curve"?
The key is going to be consistent hooping.
If you have some "oops" hats, now is the time to use them as samples to test sew the hat back.
I've used differnt hoops and a fast frame for hat backs and find I have to do a test sewout each time just to be sure. There really is no magic recipe that get's it right the first time.

Well, I just tried the trial and error method, and fortunately it was all trial and NO errors... as I knock on wood.
I am using the All-In-One hooper with the sleeve attachment. It has the arch on the hooping device. So, I measured the distance from the top of the arch to the bottom, and did the same on my design with the ruler tool. I used the trace function to make sure it looked close, and bit the bullet.

Every cap back can be different.
If you want to be exact, try scanning an image of your "cap in question" with it's back as spread out as it will be when sewing and then bring that image up on the screen in Design Shop. Place your arc settings where ever you feel the lettering will look good to you.
