      Suggest using a smaller BP needle - other than that it's got to be a density issue. Do you have one of these you aren't going to give to the customer to "experiment" on. That's a killer though especially on the Adidas shirts.

          This is a perfect element to use your Auto-Density settings on. The element is not a consitant width. If you set the density for the thick part then the narrow part is way too dense. Works the other way if you set it for the narrow part. Try these settings:
          10-5.3
          20-4.4
          30-4.0
          40-3.9
          50-3.7
          60-3.5
          70-3.3
          80-3.0
          90-3.0
          100-3.0
          You can fine tune them as you need to.

            Thanks to all,
            I got this thing to work finally.

            This is what I wound up with that is doing OK, meaning no holes. I don't think this is optimized but it works and I'm leaving it alone. Already did about 20 sew outs!

            Lettering
            short stiches off
            stitch length 15
            no extra underlay
            density 5.0

            Reduced density of main design (not center)

            1 sheet solvey

            4 mm backing

            speed 800

            needles 65/9

            slightly looser hooping

            Herb, I think your suggestion would improve overall quality as I feel I am at lower end of fill density. If I run this again I may try it.

                Just to clarify, Those settings are "column" density settings. They do not apply to fill densities.

                    After doing some more of these shirts I have determined that the major factor is definitely needle size. Everything helped, but needle size turns the problem on or off. Hope this helped someone besides myself.
