    I am doing some tackle twill embroidery over a previously screen printed design, and I am having some difficulty. The screen printed design is largely line art, so the embroidery is crossing an approximate 20-point line in a few places, and sometimes following over the line for a few inches.

    I am having difficulty with the first tackle twill layer, and only when the stitching crosses screen printing. When the needle hits the screen printing, it starts to skip stitches. The skipped stitches then cause thread flagging and eventually broken thread.

    The second twill color is mostly trouble-free, I think because all of the sewing is confined to both layers of tackle twill.

    Does anybody have any suggestions about how to work through this difficulty? Tweaking the Actifeed settings has helped a tiny bit, but not much. Current settings are lower limit at 5 and material thickness at 4, though the Actifeed has been as low as 2. We have also lowered the machine speed to about 400, mostly for the ability to manage the tackle twill because it sometimes pulls up with the needle.

    I am also going to try a larger needle (was 75/11, going to an 80/12, which is the largest I have.) We are also coating the needles periodically with silicone spray, which helps a little, but not for long. I do not have Teflon needles at the moment.

    Any other suggestions? Thanks for any advice you can offer.
